Best primer & pain for old galvanized

My workshop roof is old heavy gage galvanized. It's probably at least 40 years old, but in very good shape.

It has a coating of what looks like aluminum paint, which has flaked off in various areas. In some areas there is surface rust.

Naturally I'd like to stop the rust and/or prime and paint the weathered areas.

I coated about half of the weathered areas with Rustoleum Red Primer, before I (re)-read the label that says it's not for galvanized. But I'm guessing that since it's rusty/weathered/old painted galv it might be ok.

For the rest I'm looking for a better solution. So far I have found:

1) Rustoleum white latex primer for aluminum and galvanized

2) "Rust Converter" primer (kind of brownish) which says it's ok for galvanized.

3) Rustoleum clean metal primer (white).

4) Rustoleum cold galvanizing spray.

5) More Rustoleum Red Primer

So... I'm a bit unsure which to use. I really don't like the idea of using a latex primer on a roof, especially since it will be covering surface rust and be topcoated with an oil-based enamel. The Rust Converter primer is a bit pricey - but it comes with a five year guarantee. I have not been impressed with cold galvanizing paint in the past. I have noticed it tends to be very weak, easily scratched off clean metal with a fingernail, even after a long drying time. But the Rustoleum version has less zinc in it (93%) than the kind I used before (99%) so maybe it has more resins to keep the stuff in place.

For topcoating, I'm looking at Rustoleum Industrial Hi Performance Aluminum oil-based enamel. I do have some doubts about top coating galvanized surfaces with an aluminum paint, however, since the zinc in the galvanized probably will try to sacrifice itself to protect the aluminum - or so I gather from the tables.

What seems to me to be ideal for this would be a zinc-containing primer, and a zinc containing silver-colored top coat. But I haven't been able to find those items as yet.

Wow, that's going to be an undertaking for sure........I'm not sure I've got *the* correct answer for you, but I do have some thoughts:

1) You may try calling Rustoleum, if you want to use their product, and see what they have to say.

2) I've got a book at work (can get it Monday) that is full of products for coating water tanks and equipment at water/wastewater treatment plants.....I have to imagine this stuff is better suited for your needs. I'll repost with more info for you.

3) How big is the roof? Have you given thought to cost/time/labor of painting at every 5 (or correct number) year interval versus replacing the roof? I have no idea the costs of either, so it's just a thought. I know the newer colored metal roofs often come with 20-yr warrantees.

4) I wonder if it's the primer that's flaking off, or galvanizing? I'd be worried that even if you recoat, you'd still have flaking issues underneath.

I agree with David regarding new roof v. painting. Whatever you decide to paint with, the manu. will tell you all loose material must be removed. This includes rust that can be wirebrushed off, which can be a daunting task if your roof is very large. NAPA auto parts sells a product I have used on old plow discs I use to make fountains. I have to remove all loose rust with a wire brush and put on two coats. It dries clear and so far has worked well even under water. The downside is it only comes in quarts and is about $11/quart.

@saxman1 "The funny thing about 'jackssmallengines' is, every time I see it I think 'jackass'." You are much more observant than I, the thought never crossed my mind, however, there must be some validity to it with all the negative stories I read. Many said they charge your credit card before shipping although the site policy states otherwise. I suppose I was just lucky ordering common parts. Not being a gambling man, any future parts purchases will be made at other sites. Thanks for your correct diagnosis of the primer problem being the bulb itself. I have started it three days in a row now, all with three pumps of the primer each time, it started on the first pull each time. It is cold here and is being stored in a enclosed but unheated patio. I will return to my brother in-law in the spring since he will be storing it outdoors (covered). Breaks my heart to see OPE stored outdoors exposed to the elements.

There's no harm in trying vinegar as your "mild acid". But first you must remove the oils and greases. The Holy Grail of metal cleaning is to get the metal to the point where "water has no tendency to bead." This mysterious state is very difficult to achieve by ordinary means. Orange oil will work, but NOT if it contains dyes as is usually the case. Hydrocarbons like acetone, BBQ fluid, gasoline (not!) are often recommended, though you may need some lite work after because they, too, often have dissolved oils. I finish (and start, in fact) with a "heavy duty degreaser" meant (I think) for restaurant grills based on 2-butoxyethanol. It;s cheap, like $7 a gallon. But regardless of the chemicals, the elbow grease required is also substantial. And the parts must not be touched with bare hands or with contaminated gloves. Also, any exposed steel will start to rust immediately after being cleaned in this way: watch out for threads if treating pipe fittings, consider greasing the threads immediately after drying. Once clean, the preferred acid is phosphoric. This is available as a wide range of products, meant for etch prepping galvo and many other uses. It's very cheap on a large scale, but you get reamed to one degree or another in gallons and less. I only needed a little, and found a dusty old 32 Oz. bottle of "rust remover" for $4.99. It was quite strong at %50, when I cut it 3:1 I had a gallon of 12.5%. It's not hard to pay $15+ a gallon for the brand name stuff. Any concentration in the range of %5-20 is commonly used. Figures of 5-15 minutes are usually given. For a large project, I'd use a low concentration and apply with a new (and degreased) all plastic, all poly sponge mop. The low concentration will give you time to assess what's going on before things get out of hand, and time to zap any drips onto inappropriate materials with the garden hose/sprayer. You don't need to neutralize it, but you do need to rinse it off thoroughly, don't let it pool or get into any holes/pipes/connector threads. How to know when to stop depends partly on the original finish. For thin, shiny electroplate as on "zinc plated" fasteners, remove immediately upon discoloration to grey: it may only take seconds. For sheet metal with a checkerboard appearance, you can use your finger in glove. Initially the (wet) surface will feel smooth. After a few minutes you should notice a significant change in texture, like fine sandpaper, or at least feel _weird_. When you start thinking to yourself "Hmmm! This is really doing something!", you can probably stop there, or let it go on about as long again. At least four things make phosphoric acid a good choice. It's biodegradeable, it doesn't fume, it's non-poisonous (used in food), and it won't eat through your concrete, much. But more interestingly, if it should happen upon some (iron/steel) rust, in theory it will convert the rust to a more passive, primeable, paintable surface compound that resists further corrosion. There are limits to it: the acid attacks the steel directly, and converts it more as an afterthought. So if it contacts the steel accidently, rinse it off immediately. Should a bit of rust form later before you get a chance to paint or oil it, a rub-down with the acid and a good rinse after is better than painting rusty metal. Oh, and for hot dipped galvanized? Cleaning is doubly hard: check the flammability and volatility of your degreaser, get it hot if suitable, and stew the parts for an hour or so. Small parts I sometimes submerge, when I'm satisfied it's had a good scrubbing bubble and appears a few shades lighter than at the start I rinse. For poles and conduit, I slop it on and rub it back and forth. up and down with a sponge, until it looks and feels right. Do you have to be so thorough and methodical to successfully paint galvo? It probably depends on how you define success. But in general, it's details like these that make the difference between a good, fair, or fail result by DIY'ers. Some people get the knack real quick, others seem to struggle forever. When it comes to surface treating, electroplating, and electropolishing of metals, the importance of proper cleaning can't be overemphasized. You should wear gloves and eye protection when doing any of this stuff: and while at low concentrations phosphoricic acid may lead to a bit of phosphate "blooming" of plant life, at the concentrations I've mentioned or with associated rinse water you should definitely expect it to burn your lawn.

Well, it depends on the final finish level you are comfortable with. Radiators by their nature collect all manner of dust and dirt. We just accept this and clean them once in awhile. They look (and are) utilitarian. In this case you can buy a wire brush attachment for a drill and take off all of the loose paint. Wipe down with paint thinner or other solvent, and use a can or two of spray paint. If you run a really clean household, then yeah, you'll have to remove them and have them sandblasted and then powder coated. The powder coating will produce a finish that will be beautiful, long lasting, and much easier to keep looking clean-as-new. The spray can method will dull quickly over time.

Connie--your original post cracked me up; I love the way you write. You could also be writing about my son and his fiance's first foray into the painting world--also with red paint. As adults, I steered them toward the Home Depot paint department and withheld all my maternal advice-giving instincts. Let them learn how things work by themselves. They had an experience very similar to yours, especially with the roller taking the previous coat of paint from the walls. When they explained this to me I couldn't imagine what they had done. I've never heard of this happening and was sure they had done something insane or were grossly exagerating the problem in an effort to get Mom to come and paint for them. Long story short(er): Home Depot mixed the red in APPLIANCE paint. Fiance told the man she wanted it to look like patent leather and they came home with paint for appliances. MANY hours of sanding, cursing, repriming, cursing, painting, margaritas and cursing later--they had one red room. They never painted another room as long as they lived in that first house. Hi spam

In your web address bar type in sherwin williams; then go to welcome to sherwin williams; use the coating system wizard; they have a zinc clad II H.S. primer with 83% zinc by weight, solvent base paint. You can also contact them for a paint for use on your roof. I would think that rust-oleum could provide the same service.

Have you thought about using a GOOD high pressure washer to clean the loose rust off the roof.

Hey, thanks for the replies!

OK, well, fortunately, the rust is appearing only in isolated spots. At most it would take a gallon of primer to coat all of them. This is on a gable roof over a 20x50 foot workshop. So yes, it's a lot of roof, but I'm only planning on addressing the problem spots.

The flaking isn't the zinc galvanizing - that doesn't flake off anyway. It just seems to wear away. The rusted areas seem to have a some history that is different from the rest of the roof. They look like they had a heavy application of some kind of primer that has cracked and lifted over the years. Underneath it's more discolored than rusted. I suspect these may have been areas that lacked galvanizing in the first place and were given extra primer to compensate. Anyway, most of these areas I chipped off the old primer/paint layers and got down to sound metal.

The galv steel is also a heavier gage than what I've seen at the home improvement stores; I'm a bit reluctant to chuck it out when it just needs some touch up. I'm pretty sure it hasn't been painted for at least 25 years, and that's not bad. So I'd even consider blasting/primering/topcoating the entire roof, I just want to make sure it's the right products.

I did some web research and found a fair amount of info since I posted. I don't think I saw the Sherwin Williams site yet, though.

So far it appears to me that zinc-bearing primers are a bit complicated and not necessarily the best solution. Although I could see cold galvanizing the corroded areas (after wire brushing) and then using a suitable pimer. Also, so far, it appears that the most compatible primers with galv. is a latex based primer, similar to what Rustoleum offers. I am gradually losing my reluctance to use a latex-based primer on galvanized.

I will visit the Sherwin Williams site and see what they have to offer, as well.

Here is what I've learned so far about zinc-bearing primers, it seems that they fall into two categories: those with inorganic base, and those with organic base. The inorganics are basically cold-galvanizing but are also porous and do not provide much in the way of a barrier. The organics have a lower zinc content and a higher barrier performance, but ironically do not provide much in the way of galvanic protection.

Then there there are the one-step epoxy systems that claim to dispense with the need for primer, but on an old weathered roof that probably never been clean enough, I'd probably go with a primer/top coat solution.

Once I do get a good solution for the shop roof, the roof over the 2 car garage has totally shed its silvery paint. The underlying galv coating is still in great shape, no rust; I've been waiting for Mother Nature to finish off the paint there before I recoat it.

Any recoating will probaly wait until next spring... the weather is a bit dodgy these days for full roof painting.

I came across a product called "Rust Bullet" that claims to convert the rust to an inert substance that could then be painted. This might help. Does anyone have any experience with this product? Here is their URL

phophoric acid is sold in a variety of trade names and i think is the best product to rescue rusted steel. it does convert the rust to some black oxide or something, which is a good base for a primer and then paint.
the chemical conversion is much more relaible, and easier, than trying to wire brush all the rust off(which is impossible) . I have never found a primer that actually sticks to steel that had been rusted.

I have an 10 x 16 shed with a galvanized metal roof. Shed is probably 35 years old and has lived its life on the Texas Gulf Coast - 500 yards from salt water - so this is about as tough an environment for a metal roof as you cam imagine. Four years ago I noticed that the galvanized metal roof had a lot of rust - about 25% coverage I would estimate. Most was surface rust, but I had some pitting as well. I hit the roof with a wire brush cup on a right angle grinder to remove all the loose rust. I then coated the roof with "Ospho" which is a brand name for phosphoric acid. It is advertised as a rust killer that converts rust to a black protective coating which can then be painted. (If you google "Ospho" you will get lots of information on the product - about $27/gallon from Amazon to cover 600 sq ft according to the ad.) I then painted the roof with an aluminum based roof coating from Home Depot - like thick silver paint. So far - no rust, no flaking and no peeling. Someone above mentioned "Rust Bullet." I have used a number of similar products - Black Star Rust Converter, Restore, Corroseal, etc. Many of these use an acid (phosphoric acid, tannic acid, oxalic acid, gallic acid, etc. in a latex paint base. The acid converts the rust and the latex base forms the coating. I have had mixed results with these products on steel ibeams in my environment exposed to salt air. Even with a quality oil based paint topcoat, I did not get lasting rust protection - probably because I did not prep or apply the products correctly. The Ospho/metal roof paint solution has worked well on my shed roof though.

The reason why galvanizing is so hard to paint is the same reason why it resists corrosion: the zinc forms a hard, oxide 'skin' very soon after coming out of the zinc pot. The zinc will keep resisting rust until it is 'used up' and that's when the rust appears. This zinc oxide coating also interferes with traditional paints, as they cannot 'key' to the base metal, rather just the oxide skin - and it flakes off. Ospho is a good choice, as the phosphoric acid converts rust (iron oxide) to iron phosphate and also 'keys' the zinc. "GalvaGrip" is a good paint for intact galvanizing, but an acid wash and proper prep is essential.
