He needs to replace it. The big downside to cast iron is rust. That will assuredly rust and expand the exposed metal as it ages. Not liking the overall install anyway.

It depends on whether or not the tile will cover it. Tell him you'll escrow the money you owe him for two years to see if it fails.

According to the manufacturer, there is to be a 1/4" gap between the Hardibacker and the shower base flange that is filled with caulk. This prevents capillary action; your installation does not. A tradesman unfamiliar with manufacturer's instructions is not a good sign.

With those cracks in the enamel radiating out from the chip, there's no chance of a rust converter or primer working there. Replacement, by a different contractor, is what is needed. After the first pays for the pan.

Yes, there appears to be a lot of impact crazing radiating out well past the chipped area. You can see it mostly to the right.

Moisture passes through the grout. That area will rust and continue eating away at the iron under sound enamel that was not damaged. It doesn't look like it would all be covered by the tile anyway.

The Kohler authorized repair person is coming to take a look at it tomorrow. He thinks, from the pictures, that it can be repaired.

If you should go that route:

While they are trying to minimize their own losses, I would keep photos of its exact location and get a lifetime warranty in writing - for materials and labor, from all involved - for future repairs or replacement. If they don't want to do that, you have your answer for their true assessment of the situation. Remember, too, that the contractors who are doing the work might not still be in business further down the road.

It may be possible to detail your way out of this with another layer of Hardibacker.
