New AC System - Need Help and Suggestions

Hello All -
I could really use your help if you have any input for me.
I live in Austin, Texas, in a 3600 sq foot (of which 1600 sq feet is upstairs) home that was built in 2005. My home has a vast open area that connects upstairs and downstairs. There are 4 rooms upstairs.

No one can tell for sure (the name plates have faded in the sun), but my downstairs is probably a 3.5 ton AC unit and my upstairs unit is a 2 ton unit. Both are builder model Carrier units.

The non-carrier brand coils on my 2 ton AC unit are leaking. Rather than dump ~$1800 into fixing the coils, we would like to upgrade the size of the unit. good luck getting any AC company to perform a manual J calculation. I mean, I called out two reputable companies (nearly all 5 star reviews on Yelp and positive reviews on Angie's list) and they weren't interested in performing a manual J calc. But everyone agreed that the upstairs AC was undersize - and I agree. During the summers, it will not keep up with the cooling, it runs all day but still the temperature upstairs rises.
I finally hired a home efficiency company who said that my upstairs needs a 2.7 ton AC unit (based on their Manual J calc).

I have quotes from two different AC companies.
Company number one:

I think that I like the idea of a variable speed furnace. We can afford a two stage AC unit. Right now because my kids are off at school or other activities during the day, I program my Nest thermostat to allow the upstairs to get hot (82 degrees) and then start to cool down before nap. Then get hot again, and cool down before bedtime. Company 2 AC guy said that with such big swings in temperatures, that a two stage unit would mostly be running as a single stage, and not to spend the money on a dual stage if I am going to program my Nest that way. Company 1 AC guy said it uses more energy to program the way I was doing it, and to only allow it to raise a degree or two during the day so that it does not have to work so hard to cool back down. In this case we would see more of a benefit from a 2 stage unit.

I don't know what to do. and then there is the whole trane vs Carrier thing. Does anyone have any advice for me?

Two things from the start.

Trane and Carrier are both top of line depending on models quoted.

And second, I am not a proponent of the Nest thermostat and would not recommend using it on a Carrier Infinity furnace or a Trane XV80 furnace.

You need to verify your AC condenser size for upstairs system. If going to a larger condenser size whether single or two stage, ductwork should be evaluated as to size and if it is large enough both supply and returns to handle the extra CFMs. This is important!

Here are the two quotes I like.

Trane quote B
I want to know the furnace size quoted and the model evap coil quoted. I recommend a two stage thermostat like HW VP IAQ and have dehumidify on demand set up. New lineset included? New filter cabinet?

Carrier Quote D
What model evap coil? I recommend the Infinity controller. Without it, you would be crippling a nice system. Same questions as to Trane-lineset, filter cabinet.

If you want to go lower, take the Trane quote A, upgrade to the XR13 condenser and XT80 furnace. Same as to lineset, filter cabinet, thermostat HW Mdl 8321. Would probably add $750-$1000 to that quote but certainly not a bad system. Just don't like the XB series condenser or the low end XB furnace. Again what evap coil?

You need to get past the Nest thermostat. Sorry.

So yesterday buddy comes over to look over things with the a/c system and I think we've got things nailed down properly now. The superheat for the given ambient temperature and heat loading from the indoor coil was way off (5F) vs. the 14-15F that it was supposed to be so he had to remove some of the refrigerant (I was quite surprised how little he had to remove to get the superheat up) and we even went as far as measuring the furnace's CFM flow rating using a differential manometer. I'm pushing roughly 1000CFM across a 2 ton coil so which is a tad bit on the high side but my colleauge says it's a margin of safety for the a/c to not freeze over as we have relatively little humidity in the air would means that on the cooler days we wouldn't be heat loading the coil enough which could lead to freeze up. I personally would like to try running my furnace on the lowest speed to get the 855 CFM but I'm not sure how that will affect the superheat. Presumably I would imagine that if a system is charged properly using the superheat method for fixed orifice systems that blower speed shouldn't dramatically impact the superheat values to the point where they're completely out of whack. I would guess that superheat would rise but isn't that sort of a given? I mean hotter days for example would increase loading so therefore superheat should rise no? For the record the pressure reading on the manometer with the furnace on medium low with a 3M 1500 series filter installed has a -0.44 in wg static pressure difference. With no filter the static pressure diff changes to -0.55. Humidity was still somewhat of an issue yesterday night when it was raining but it was quite cool outside. I had to drop the tstat to 21C to force start the a/c on but after just 20 minutes the house was nice and dry and less stuffy. Just for the sake of my understanding does TXV technically do any better or worse job of temperature/humidity control over a fixed orifice system IF both systems were installed properly and charged to near perfection? I have a friend that is looking to install a/c and his contractor insists on having TXV and says that fixed orifice is evil and should never be used. I find that rather extreme to make a claim like that. I've tried to do my own research online and although it's a given that TXV is the way to go I think it has a lot to do with the fact that it will better protect the compressor from liquid flooding + it's more forgiving for techs that do an incorrect charge on the system - critical charge isn't nearly as important on a TXV system vs. fixed orifice. I think one must ask why you are relocating ductwork from crawlspace to attic. I do not like to see HVAC dealers use ductwork replacement as a large profit center. Materials are relatively cheap and labor for removal of old and install of new is on the low end in the residential HVAC marketplace.i think there is negotiating room on the ductwork prices you were given. You want the highest R rating available. Flex or a combination? How many returns? The two systems you are considering are not comparable. Carrier system is the better system. So we have had two more guys out. One guy agrees with you all that we could probably get away with the 4 ton and offered to do the manual J to figure out heat loss. He also agreed that would likely work best if the playroom was sealed and if we were the type of people to keep the house continually cool and not try to cool it off from 85 to 70 all the time. The difference is only $400 and my husband is very reluctant to go that route. He's really concerned that the system won't work how it used to and doesn't want to risk it. His estimate for the 5 ton system is $5450 which seems more in line with what I was originally expecting. I mean the labor should be minimal. We're keeping the lines and the attic is a walk up with tons of space for the newer, larger units. He plans on using Ruud sp? equipment with a 10 year warranty. The other one hasn't given us the written quote yet. He did say that he recommends the 2-stage unit and was going to keep us at 5 tons. He's typically a commercial guy but came out as a favor to a friend. He says the job is as easy as it comes so it's no big deal to do for us. I'm expecting the quote to come in between 6-7. Oh and he wants to use York equipment with a 5 year warranty. I'm leaning toward the first guy but the second guy seemed really thorough. He didn't like how our ducts were long and kinked in one spot. He says you see "all sorts of stuff in the world of residential." We'll have to see what his quote says. I'm so confused :( All I know is first guy is out. Too shady.

Twosit4me, If you're wanting a zoned set up the mini split option is likely your better way because you have 'no room' at the air handler. (from what you've said) Dealing with zoning is complicated and needs room to be able to do it elegantly, not a hack job operation. This is why zoning is not a fix for everything. Certain homes are just not 'cut out for it'. The Bosch Heat pump is what I was recommending....... not because it's a heat pump. But because of what it does in AC mode. Bosch doesn't make an AC only system. You either buy the heat pump or take a hike. Which means 'it's not for everyone'. Like areas of the country that are less humid and electric costs are lower. Because of the over sizing issue, the humidity your area has to deal with make it a good choice. However, if you choose Bosch, you get the heat pump as a bonus because they DO NOT make an AC only option. Look for a Bosch Dealer in your area. (do not compare the Bosch to a single speed or even a two speed AC --- it is not a fair comparison based on what the Bosch does for you.) Compare the Bosch to other manufactures Inverter solutions. For any manufacturer this is the MOST HIGH Model. The highest model they have typically in the 20 SEER range of efficiency. The Bosch has the ability to ramp up and ramp down as the load dictates. Because of this operation it removes humidity much better which in turn makes you feel more comfortable. In other words you could oversize the Bosch Inverter and it is only going to deliver the amount of cooling needed. If the Bosch is over sized it more or less is unused capacity. It starts slow and ramps up... how high or low it ramps is dependent upon refrigerant pressures that directly correlate to air temperature. Because as air temperature changes --- so does refrigerant pressures. (indoor and outdoor temps) If you choose the mini split option you're choosing to ignore the issues with the main system and or possibly spend more than just fixing the issue(s) you have. It is my opinion if you go that route, you'll probably regret it later on down the road. Things like: some ugly box hanging on the wall, another appliance to maintain and fix when it breaks as well as replace when that time comes... etc.
